Segmental and Sprayed Concrete Lining

Single-pass linings are rapidly gaining favour and can now be achieved to a high standard of construction and finish using precast segmental, or sprayed concrete.

Sprayed concrete is the only method of tunnel lining support that forms an immediate and intimate bond with the strata that interacts actively with the ground surface instead of passively requiring the ground to move before it begins to resist that movement. There is a strong move towards the wet mix process that delivers high, consistent production and is suited to robotic systems. However, the dry mix system is still popular for low volume work and does not have the problems associated with transporting and storing wet concrete. The current innovations are in the use of robotics, non-caustic accelerators and special additives, and the incorporation of steel and plastic fibres. Consequently, the finished sprayed concrete lining product is equivalent in strength, impermeability and durability to conventional cast in place concrete, and is often better in terms of compaction.

Steel Fibre Reinforcement and Dosing Equipment

Bekaert manufactures the popular range of Dramix® cold drawn wire steel fibres. The fibres are available in different lengths (30, 35, 40, 50 and 60 mm) and in different performance classes (45, 65 and 80) according to the application. Dramix can be used with traditional dry and wet shotcreting equipment, materials and additives. Dramix® fibres are glued together in bundles by water-soluble glue. The bundles separate easily into single fibres and guarantee a homogeneous distribution in the concrete mix. A more recent innovation has been the use of Dramix in precast segmental linings; the Dramix is batched into the concrete via the specialised dosing equipment that will be displayed at UC2001. The equipment is supplied by Incite AB of Sweden, who have over 130 units operating worldwide.
The typical fibre design has been developed and improved after years of research and over 30 years of experience. An optimal balance has been created between shape, tensile strength and L/D ratio, and the carefully designed hooked ends provide optimal anchorage in the concrete. Both companies operate worldwide, and provide advice on lining design and installation to their customers. Both have been involved in many major tunnelling projects, and can rightly claim to be the foremost innovators in the steel fibre reinforcement industry. Their products and original inventions are being widely emulated. Bekaert publishes an excellent 230-page illustrated reference text entitled "Tunnelling the World", currently being revised, that describes recent developments in shotcrete, tunnel technology and equipment with particular reference to steel fibre reinforcement.

Grace Structural Fibres (GSF) are a new patented high tenacity, synthetic fibre reinforcement designed to provide enhanced structural properties to concrete and shotcrete. Unlike conventional fibrillated and monofilament synthetic fibres which are added to concrete for the control of plastic shrinkage cracking, GSF are used in concrete and shotcrete to improve material properties, including toughness (post-crack energy absorption), impact and fatigue resistance. GSF are 50 mm-long monofilament synthetic fibres manufactured from a unique polymer blend. This unique blend of polymers, and the manner in which they are manufactured, enables the monofilament fiber to partially fibrillate during mixing, thereby increasing the bond between the fibre and concrete matrix. This results in enhanced toughness, impact and fatigue resistance and control of plastic shrinkage cracking, with a minimal impact on concrete workability and ease of placement.
Grace Structural Fibres may be used in a variety of ready mix, precast and shotcrete applications, including tunnel linings, slope stabilisation, channel linings and pools.
The utilisation of GSF will eliminate the need for welded wire fabric in most applications. GSF can be used competitively in direct replacement of the best commercially-available steel fibres.

Romtech produces MIG welded cages for precast segmental tunnel linings. They are designed to suit the particular requirements of each manufacturer and are assembled from their 'Supermat' range of machine-manufactured fabrics and/or loose rebar. The company provides fast production on purpose-made jigs for speed and simplicity of placing on site, or at the precast factory. The cages are manufactured from ribbed type 2 (grade 460) reinforcement to BS4449 and/or BS4482 to a dimensional accuracy to +/- 5mm tolerance, or better where specified for prefabricated units. The entire manufacturing process is quality assured to BS EN ISO 9002, and all welding is carried out in accordance with BS7123 and BS5135, with welding personnel and their prefabrication facility CARES approved.
